Bulkhead Replacement

Bulkhead in need of repair

A previous deck leak above has caused extensive rot in the bulkhead plywood

The mahogany plywood has lost its structural integrity and the aesthetic veneer.

The damaged section is removed

The bulkhead has been removed leaving a clean sound edge on the remaining bulkhead

New plywood has been installed

New 3/4 inch plywood has been installed. Both the bulkhead edge and the hull edges were fiber-glassed for rigidity and for bonding purposes.

Filling the gap

A second structural replacement was necessary between the berth and the salon. The narrow insert was removed during a prior repair and never finished by the mechanic

The mahogany panel

The new mahogany panel is made using the 1/4 inch plywood with a 15 degree bevel. The cardboard template on the right was used for an exact fit.

The bevel cut is made

A trim router and the installed straight edge is used mill a 1/4 inch deep straight edge. The router is pictured at the base of the photo

Ready for finishing

The panel is installed and is ready for finishing with polyurethane

Prep the existing bulkhead

The veneer on the remaining bulkhead must be cut in a straight line with a 15 degree bevel to ensure a tight seam when the new veneer is installed.
